Battery failure and poor charging practice
Battery problems are among the most frequent causes of downtime for electric forklifts and reach lorries. A battery that does not hold charge can shorten operating hours unexpectedly, while damaged connectors, loose terminals and corroded cables can prevent the machine from starting altogether.
Poor charging routines are often the underlying issue. Repeated partial charging, allowing a lead-acid battery to discharge too deeply, low electrolyte levels and using an unsuitable charger all reduce battery life. A charging area that is too hot, poorly ventilated or exposed to contamination can also affect performance and safety.
The right solution depends on the battery type and shift pattern. A single-shift operation may be well served by conventional charging and disciplined battery care. Higher-utilisation sites may need spare batteries, a planned change-over process or a battery technology better suited to opportunity charging. Battery condition should be checked as part of routine servicing, not only when the forklift begins losing power.
Worn tyres and wheel damage
Tyres are easy to overlook because they wear gradually, but they directly affect stability, braking, ride quality and component life. Solid tyres can become severely worn or chunked on rough surfaces. Pneumatic tyres may lose pressure, suffer punctures or develop sidewall damage. When a forklift operates with uneven or worn tyres, vibration increases and puts additional stress on bearings, steering components and the mast.
Tyre condition matters even more where forklifts travel between indoor warehouse floors and external yards. Broken concrete, debris, pallet fragments and uneven ramps can cause rapid damage. Continuing to use a forklift with poor tyres may turn a straightforward tyre replacement into a wider repair involving wheels, steering or suspension-related components.
Operators should report cuts, flat spots, exposed tyre material, unusual vibration and changes in steering response immediately. Managers should also check whether the tyre specification matches the site. The cheapest tyre is not always the most cost-effective option if it wears quickly in the actual operating environment.
Hydraulic leaks and mast faults
A forklift that cannot lift, tilt or lower smoothly cannot remain productive or safe. Hydraulic downtime commonly starts with leaking hoses, worn seals, damaged cylinders or low hydraulic oil levels. In some cases, operators notice slow lifting, jerky mast movement, oil marks beneath the machine or a mast that drifts while holding a load.
These signs should never be treated as minor inconveniences. Hydraulic oil loss can contaminate the floor, create a slip risk and cause greater internal wear if the system continues to run with insufficient fluid. A damaged hose can also fail suddenly under pressure.
Mast chains, rollers and lift cylinders require inspection and lubrication at the correct intervals. Sites operating in dusty areas, cold stores, outdoor yards or corrosive environments may need more frequent attention than a clean, low-hour warehouse fleet. Maintenance intervals should follow actual usage and working conditions, not simply the calendar.
Missed servicing and delayed defect repairs
Preventive maintenance is often postponed when the forklift is still moving loads. This can seem practical during a busy period, but it increases the chance of a longer and more expensive stoppage later. Filters become restricted, oil degrades, belts wear, brakes go out of adjustment and small leaks worsen without scheduled inspection.
A quarterly or annual service plan gives technicians the opportunity to identify wear before it causes a failure. It also creates a record of recurring issues, which is useful when deciding whether to repair, recondition or replace a machine. For a hard-working fleet, planned servicing is not a cost that interrupts operations. It is a control measure that protects uptime and makes maintenance spending more predictable.
The key is to schedule work around operational demand. A competent service partner should be able to plan servicing windows, advise on likely replacement parts and provide a realistic, honest and fair quote before major work is carried out.
Operator checks, impact damage and misuse
Forklifts work in confined, fast-moving environments. Collisions with racking, dock edges, doors and other equipment can damage lights, overhead guards, forks, side-shift units, steering systems and masts. Some impact damage is obvious, while other faults appear later as unusual noise, poor tracking or hydraulic leakage.
Daily pre-use checks are the first line of defence. Operators should inspect tyres, forks, chains, fluid levels, warning devices, brakes, steering, battery connections and visible leaks before taking a machine into service. A clear defect-reporting process is equally important. If operators believe reporting a fault will only create delay or blame, small defects are more likely to go unreported.
Training also matters. Overloading, travelling with elevated loads, harsh braking and operating over unsuitable ground all accelerate wear. Even a reliable forklift will suffer avoidable downtime if it is used outside its rated capacity or intended application.
Engine, cooling and fuel-system problems
For diesel and LPG forklifts, engine-related faults can stop work without much warning. Common causes include blocked fuel filters, contaminated fuel, weak ignition components, worn belts, low coolant, faulty hoses and overheating. In dusty worksites, clogged air filters can reduce engine performance and increase fuel consumption before a more serious fault develops.
Overheating deserves quick attention. A blocked radiator, damaged fan belt or low coolant level can lead to significant engine damage if the forklift continues operating. Operators should stop the machine safely if warning lights appear, temperature rises or power drops noticeably. Running a hot engine to finish a shift is rarely worth the risk.
Fuel quality and storage practice also matter. Water or contamination in diesel, damaged LPG hoses or poorly maintained gas fittings can create reliability and safety concerns. These checks should form part of a planned inspection routine rather than an emergency response.
Parts delays and the wrong repair approach
A fault that could be repaired quickly can become extended downtime when the required parts are not identified correctly, are not readily available or are replaced without diagnosing the root cause. For example, repeatedly changing a failed electrical component without checking cable condition, charging voltage or water ingress may only postpone the next breakdown.
For critical equipment, it is sensible to identify common wear parts in advance and keep suitable items available where practical. This may include filters, tyres, contactors, hoses, seals or batteries, depending on the fleet. The right stock level depends on fleet size, machine age and how quickly a repair provider can attend site and source parts.

Start by recording every fault, including the machine, hours used, symptom, repair completed and parts replaced. Patterns soon become visible. Give operators a simple pre-use checklist and ensure defects are reported before the machine is used. Arrange servicing based on actual hours, workload and environment.
