A forklift that starts normally can still be unsafe to use. A slow hydraulic lift, a soft brake pedal, a damaged fork heel or a battery connector running hot may not stop work immediately, but each can become a breakdown or safety incident under load. This forklift maintenance checklist guide helps warehouse and factory teams identify faults before they affect operators, stock movement and delivery schedules.
The aim is not to turn operators into technicians. Daily checks should be practical, repeatable and recorded, while repairs and scheduled servicing should be completed by competent personnel. The best maintenance routine combines both: operators report changes early, and service technicians address the cause before a minor defect becomes expensive downtime.
Why a forklift maintenance checklist protects uptime
Forklifts work in conditions that accelerate wear. Repeated lifting, uneven floors, dust, long operating hours, tight aisles and frequent stop-start travel all place stress on tyres, brakes, chains, hydraulics and electrical connections. Reach lorries face additional demands from mast operation at height, load wheels and battery performance.
Without a routine, faults are often noticed only when a machine is needed most. That can mean waiting for a repair, rearranging labour, delaying loading activities or hiring a replacement at short notice. A recorded inspection routine gives managers a clearer picture of each machine's condition and helps service teams diagnose recurring issues faster.
Checks also support safer operation. A forklift should not be used if a defect could affect steering, braking, lifting, stability, visibility or warning systems. The precise inspection requirements may vary by lorry type, manufacturer guidance, site rules and applicable Malaysian safety requirements, so the machine manual and your workplace procedures should always take priority.
Daily forklift maintenance checklist before each shift
A pre-use inspection should be completed at the start of every shift and whenever a different operator takes over. It should be done with the forklift parked on level ground, forks lowered, controls neutralised and the parking brake applied. Keep the form simple enough that it is actually used, but detailed enough to highlight meaningful changes.
1. Check the area around the forklift
Start with a walk-around. Look beneath the machine for oil, hydraulic fluid, coolant or battery electrolyte leaks. Check for loose parts, fresh impact damage and debris caught around the wheels, mast or axle. If the forklift has been parked in a charging area, inspect the floor and cable condition before moving it.
Pay particular attention to the mast, carriage and forks. Forks should not be bent, cracked, excessively worn or uneven in height. The locking pins must be secure, and there should be no obvious damage around the fork heel, carriage or load backrest. A damaged fork is not a cosmetic issue - it can compromise the load's stability.
2. Inspect tyres, wheels and steering components
Tyres affect stability, braking and ride quality. On pneumatic tyres, check inflation, cuts, exposed cord, sidewall damage and uneven wear. On solid or cushion tyres, inspect for chunks missing, deep cuts, separation and wear beyond the marked limit. Remove loose wrapping, wire or plastic from around wheels where it can be done safely.
Look for loose wheel nuts and signs of damage to the steering axle. If the forklift pulls to one side, has excessive steering play or produces unusual noise during turns, record the defect and arrange inspection. Continuing to operate may increase tyre wear and place additional strain on steering components.
3. Check fluid levels, battery and power source
For internal combustion forklifts, inspect engine oil, coolant, fuel level and visible hose condition in line with the manufacturer's instructions. Never open a hot radiator cap. Look for cracked belts, loose clamps and unusual smells, particularly fuel or burning rubber.
For electric forklifts and reach lorries, check the battery case, cables, connectors and charging plug for damage, heat marks or corrosion. Ensure the battery is correctly restrained and the connector is fully seated. If a lead-acid battery requires topping up, use only the correct water and follow the battery supplier's procedure. Electrolyte levels, charging discipline and clean connections have a direct effect on battery life and available run time.
4. Test controls and safety equipment
Once the visual inspection is clear, carry out the operational check in a safe area. Test the service brake, parking brake, steering, horn, lights, reversing alarm, warning beacon and seat belt. Confirm that the dashboard indicators operate normally and that the emergency disconnect, where fitted, is accessible.
Operate the lift, lower, tilt and side-shift functions without a load. Movement should be controlled and free from sudden drops, jerking, binding or abnormal noise. Check the mast chains for visible damage and adequate lubrication, but do not place hands near moving parts. Any hydraulic drift, chain damage or erratic mast movement requires prompt attention.
Record the hour-meter reading, any defects found and whether the lorry has been removed from service. A verbal handover is useful, but it is not a substitute for a written or digital record.
Weekly checks that catch developing wear
Weekly checks allow a supervisor or trained maintenance person to look beyond the immediate pre-start items. The exact frequency depends on usage. A forklift operating two or three shifts, in dusty manufacturing areas or on rough external surfaces may need more frequent attention than one used lightly in a clean warehouse.
Inspect mast rollers, chains, hose routing and cylinder rods for wear, rubbing or leakage. Check that grease points are lubricated according to the manufacturer's schedule. Examine the overhead guard, step, grab handle, seat mountings and body panels for damage that could affect safe access or operator protection.
Clean the forklift rather than allowing dust, stretch film, oil and packaging waste to hide problems. A clean machine makes leaks easier to identify and prevents debris from interfering with pedals, cooling systems and moving mast parts. For electric units, keep battery tops dry and free from contamination, while avoiding methods that could force water into electrical components.
Planned service checks for reliable operation
Daily inspections do not replace planned servicing. A professional service interval should be based on operating hours, equipment age, working environment, load type and manufacturer recommendations. For many fleets, quarterly checks and annual servicing provide a sensible baseline, but high-use equipment may require more frequent visits.
During planned service, technicians can assess items that are difficult to judge during a pre-use check: brake adjustment and wear, hydraulic pressure, mast chain elongation, lift-cylinder condition, electrical connections, motor brushes where applicable, engine tune, filters and safety-system operation. They can also identify patterns across the fleet, such as repeated tyre damage in one loading area or battery failures linked to poor charging practices.
A service report should state what was inspected, what was replaced, defects requiring monitoring and any work that should be scheduled before the next service. This gives procurement and operations teams a better basis for planning parts, repair budgets and replacement equipment.
When to stop using the forklift immediately
Not every observation requires the forklift to be taken out of service. Minor cosmetic damage may be monitored. However, do not allow a truck to continue working where there is a defect involving brakes, steering, tyres, forks, mast chains, hydraulic leaks, lifting controls, seat belt, overhead guard, warning devices or battery damage.
The same applies if the forklift behaves differently under load, loses power unexpectedly, overheats, emits smoke or produces a new grinding or banging sound. Isolate the unit, label it clearly and report it. Operators should never attempt improvised repairs, bypass interlocks or continue operating simply because the shift is busy.
Make the checklist work on a busy site
The strongest checklist is the one your team completes properly. Keep it close to the forklift or available through the site's inspection system, and use the same format across comparable machines. Require a clear defect description rather than vague notes such as “not good”. For example: “right tilt cylinder wet with oil after three lift cycles” gives a technician a useful starting point.
Managers should review defect records, not merely collect them. Repeated entries for slow lifting, tyre damage or short battery run time usually point to a wider maintenance, operating or site-layout issue. Addressing that pattern is often cheaper than repairing the same fault repeatedly.
